Sellers treat packaging as branding with a protective function. Amazon treats it as the thing it measures, weighs, stores, labels and ships — and prices accordingly.

01The six things it decides

1. Cubic feet, and therefore every storage layer.

cubic feet = (L × W × H in inches) ÷ 1,728

A 12 × 10 × 8 box is 0.556 cu ft. The same product in an 8 × 8 × 6 box is 0.222 — about 60% less, applied to the base rate, the Q4 multiplier, the aged-inventory surcharge and the utilization surcharge. See the storage guide.

2. Size tier, and therefore the fulfillment fee. Dimensions and weight together. Reporting is explicit that a product looking profitable in one size tier can lose margin when the box pushes it into a higher one — and names low-priced products, bundles, home goods, toys, fragile items and anything with air-filled packaging as most exposed.

3. Weight thresholds. The bundling guide covers a published example where a bundle stays economic only under 1.5 lb. Packaging weight counts toward that.

4. SIPP eligibility. Reporting ties bulky base fee decreases in 2026 to SIPP enrollment, which requires packaging passing ISTA-6 transit testing — see the SIPP guide. Packaging designed only for a shelf generally does not pass.

5. Prep cost. Since Amazon ended US prep services on January 1, 2026, poly-bagging, over-boxing and assembly are billed at a reported $0.35 to $2.00 per unit. Packaging that arrives FBA-ready costs nothing to prep; packaging that needs work costs it on every unit forever.

6. Compliance. Origin marking, suffocation warnings, and — under SIPP — the fact that the customer sees your packaging directly.

02The specification to give a supplier

Most packaging conversations happen in terms of appearance. This is the list that decides cost:

Dimensions, in the condition Amazon receives it. Not the product — the packed unit, measured at its widest points. Ask for the actual measured figure on a sample, not the drawing.

Weight, packed. Including any insert, manual or accessory.

Durability. If SIPP is a target, ISTA-6 is the standard to specify at design stage, not test for afterwards.

Poly bag specification where required — reporting names a 1.5 mil minimum with suffocation warnings.

Origin marking, permanent and visible to the end purchaser — see the marking guide.

Brand marking, permanent, if Brand Registry is a target. Reporting names stickers as the most common Brand Registry rejection cause.

Barcode placement, with space for an FNSKU label to cover the manufacturer barcode entirely where required.

Every one of these is cheaper to specify than to fix. A packaging change after tooling means another production run.

03The three habits that cost most

Air-filled packaging. Void space is cubic feet you pay for monthly and dimensional weight you pay for per shipment. Reporting names it among the most exposed categories after the 2026 size-tier changes.

Designing for a retail shelf. Display cartons are wide, thin and structurally weak — the opposite of what survives a conveyor and fails ISTA-6.

Deciding packaging after the product. By then tooling is committed and the box is designed around what exists rather than around the tier boundary you are trying to stay inside.

04The tier-boundary check

The single highest-return exercise, and it takes an afternoon:

  1. Get the current fulfillment fee for your packed dimensions from the Fee Preview report.
  2. Find the boundary above and below you. Size tier definitions are published.
  3. Measure the gap. If you are within a centimeter or a few ounces of a lower tier, a packaging revision pays for itself on every future unit.
  4. Check the cubic feet at the same time. The tier decides the fulfillment fee; the cubic feet decide the storage bill. They move together but not identically.

Run it before the first order, and again whenever Amazon revises tier definitions — Amazon periodically updates tier definitions using actual dimensions, weight and dimensional weight.

05Where it interacts with everything else

Freight. Air freight prices on chargeable weight — the greater of actual and volumetric — so bulky light packaging is penalized twice: once at the border and monthly at the warehouse. See the freight guide.

Returns. Packaging that fails in transit produces damage returns, which feed the returns processing fee and the Frequently Returned Item badge.

Inspection. Packed dimensions and weight belong on the pre-shipment inspection checklist, measured rather than assumed.

06What to do

Ask for packed dimensions and weight before you model anything. Not the product’s — the shipping unit’s.

Check the tier boundary before tooling is committed.

Specify durability at design stage if SIPP is a target.

Eliminate void space. It is the cheapest saving available and it compounds monthly.

Specify marking and branding as permanent, in the same document.

Measure a sample rather than trusting the drawing. Suppliers quote design dimensions; Amazon charges on actual ones.

Re-check when Amazon revises size tiers, and when you change anything about the product.
